This micro component was machined by using a combination of micro hole machining technologies of the EDFH1, fine hole sinker, and ultra fine wire technologies of the UPJ-2 horizontal wire EDM. The first operation of the EDFH1 machine, required the use of a 60 micron tungsten electrode, to produce (4) 70 micron diameter start holes through the 0.200mm thick, tungsten carbide work piece. After transferring the located work piece from the fine hole sinker EDM, to the horizontal wire, precise location was established using a common reference location provided by Erowa’s precision tooling. Once located in the UPJ-2 wire machine, automatic threading and machining operations were performed using 0.020mm diameter wire. Combined threading + machining cycle time of this part was 4 minutes.

A V22 equipped with a 0.050 mm diameter drill was used to machine 61 individual 0.002 in. micro holes into a flat 0.020 in. thick 303 stainless steel plate._x000D_ _x000D_ To reduce tooling runout, a high precision collet holder assembly featuring a BIG "Mega Micro" collet chuck, BIG "micro" collet, and BIG precision "micro" nut was used._x000D_ _x000D_ Makino's hybrid ATLM tool tip contact sensor was utilized for automated, quick, repeatable set-up of the micro cutters. The machine's SGI control system provided high-precision positioning accuracy of the drill tip throughout the machining process, enabling a precise and stable chip load while achieving high Z axis rapid feedrate._x000D_ _x000D_ The part was fixtured to an Erowa Compact Combi / Right Angle tooling chuck for simple on and off chucking and in-process inspections.

A V22 high precision vertical machining center was chosen to machine the part from roughing to finishing. The machining process began with top face roughing of the part using a 15-mm Pokholm face mill at 7500RPM. The outside perimeter was then machined with a 1.3-mm ball-nosed endmill running at 30,000RPM. Development of the part's micro channels and part finishing were completed with 0.200-mm ball-nosed endmills at 40,000RPM. The first piece article was provided within three weeks of the order, a 60-75 percent improvement over the previous two to three month MEMS processing lead time.

Fine Hole Fluid Testing Plates

A 1.0mmØ x 50mm electrode featuring a 0.014mmØ pure tungsten rod tip was mounted to the spindle collet holder of a Makino EDFH1 sinker EDM. A precision ground copper tungsten dressing block was mounted to the machine's table. The EDFH1's Auto Precision Dressing macro was used to dress electrode diameters of 0.014mm, 0.027mm, 0.047mm, 0.068mm, and 0.086mm respectively. Profile projector microscope measurements were performed on the dressed tooling prior to the machining of each hole to ensure accuracy._x000D_ _x000D_ The EDFH1 machined each hole in approximately 10 minutes using a 1,000RPM spindle rotation and jump machining. Upon completion, all holes were inspected for quality using a tool maker microscope under 600x magnification. To ensure errorless inspection, the microscope was subjected to the same environmental conditions as the EDFH1.

A Makino U32j with 0.003-inch diameter wire was used to burn 0.005-inch holes into a graphite electrode. Upon completion, the electrode was attached to the spindle of a Makino EDGE2 and used to produce the final platinum fluid release components._x000D_ _x000D_ The parts were completed accurately and burr free, eliminating costs related to de-burring bench work. The EDM processing provided high repeatability for over 43 hours of operation, including long periods of unattended machining._x000D_

A Makino V22 vertical machining center was used to manufacture a micro medical staple mold out of hardened 420 stainless steel. Previous processing of the mold was performed using electrical discharge machining (EDM), and required 67 hours of machine time to achieve 0.20mm corner radii._x000D_ _x000D_ The V22 direct machining solution eliminated the need for manual electrode work, CNC electrode processing, extended hours of EDM processing, and grinding. Additionally, the V22's core-cooled spindles, insulated work envelopes, rigid spindle design, and heavy, cast-iron bed sufficiently absorbed machining vibrations for a stable, accurate cutting platform. An optional automatic tool-length measurement system (ATLM) was used to ensure all tooling retained accurate form._x000D_ _x000D_ This processing resulted in a 34 hour cycle time, nearly 50 percent less time than EDM processing, and achieved the desired 0.10mm corner radii.

A previously outsourced retainer mold featuring 5,700 holes was machined on an EDGE2 Fine Hole using 0.0120 inch diameter hollow, copper pipe electrodes. Each hole required a 0.0132 inch finished hole diameter with a tolerance of ±0.0002 inch. _x000D_ _x000D_ The EDGE2 Fine Hole's precision positioning accuracy achieved consistent hole size and location to within 0.002mm repeatability. An additional automated electrode changer and electrode handling mechanism ensured maximum unattended operation. _x000D_ _x000D_ By internally producing this part on the EDGE2 Fine Hole, increased orders were met, all quality inspections were passed, overall gross revenue increased, and labor costs were reduced by 33 percent.
